How Green Is an eSIM, Really? The Honest Numbers on Plastic, Chips and Shipping (2026)

First, the conflict of interest: we sell travel eSIMs. An article from an eSIM shop concluding that eSIMs are wonderful should be worth very little to you — so this one contains links instead of adjectives. Every number comes from the SIM industry's own bodies and manufacturers, an independent lifecycle study or the United Nations — and where a vendor's own marketing figure appears, it is labelled as exactly that. What a plastic SIM card actually is
Strip the branding off and a SIM is three things: a tiny silicon chip, gold-plated contacts, and a plastic body — conventionally PVC, the same plastic family as bank cards. The industry confirms this whenever it stops: Bharti Airtel's 2024 switch to recycled-PVC SIMs with manufacturer IDEMIA was explicitly a move away from virgin plastic.
The chip is the only part you need — and the smallest. It arrives snapped into a credit-card-sized carrier, usually inside a retail pack. Almost all of that plastic has a working life of a few seconds: you pop out the SIM and the carrier goes straight in the bin. According to figures Thales published with Globe Telecom, a SIM card with its carrier weighs around 4 grams, and the roughly 4.5 billion cards then being manufactured each year added up to an estimated 20,000 tons of plastic and other polymers. G+D, one of the world's largest SIM makers, puts the 3.8 billion cards shipped in 2023 — a Trusted Connectivity Alliance figure — at almost 16,000 tons of material and approximately 500,000 tons of CO₂. And the market remains vast: the Trusted Connectivity Alliance estimates 3.5 billion traditional SIMs for 2025. Shrinking, but slowly.
What disappears when the card is never printed
An eSIM is a profile your phone downloads into a chip it already contains. When you buy one, nothing is manufactured for you: no card, no carrier, no blister pack, no pallet flown to a distributor, no rack at an airport counter. The most rigorous public comparison we know of is a lifecycle assessment by Fraunhofer IZM, commissioned by G+D and run under ISO 14040/14044 with an external review panel. Over a three-year smartphone service life it found 229g CO₂e for a physical SIM against 123g for an eSIM — a 46% reduction — and that 59% of the physical SIM's emissions occur in production, before the card has done anything at all. On the delivery side, IDEMIA — after Bureau Veritas verified its lifecycle assessments — states that generating and downloading one consumer eSIM profile emits under 0.2g CO₂e.

What an eSIM does not fix
The chip is in your phone anyway
The eUICC — the chip an eSIM profile lives in — is soldered onto the motherboard by the phone maker, whether you ever use it or not. The Fraunhofer study is blunt about this: only 2% of an eSIM's lifecycle emissions occur in production; the other 98% sit downstream in the device itself. If your phone supports eSIM, that cost is already sunk; using the chip adds nothing, but choosing eSIM does not remove it either.
Network energy is identical
Your data crosses the same masts, the same fibre and the same core network either way. An eSIM changes how you are identified to a network, not how much energy your gigabytes consume.
Your flight is vastly larger than all of it
We sell to travellers, so let us be plain: the flight dominates the environmental account of almost any trip, and no SIM-format decision offsets any part of it. Saving a few grams of plastic is worth doing and worth stating precisely — it is not a licence to feel finished. Every comparison number has a scope — including ours
Truphone's own site advertises 1g versus 60g; Fraunhofer found 123g versus 229g. Both can be defended, because they draw the boundary differently. In May 2026 the Trusted Connectivity Alliance published the industry's first common LCA methodologies for SIM and eSIM — cradle-to-grave, following the EU's Product Environmental Footprint method — and noted that they are not designed for comparing SIM against eSIM. When the industry's own body declines to make the comparison, treat every figure here — ours included — as an estimate with a scope.
What the SIM-card industry itself is doing — credit where due
It would suit us to paint the SIM industry as indifferent. It is not. Per the Trusted Connectivity Alliance's 2025 data, 45% of member-reported SIM volumes now ship in the half-SIM format — a carrier half the size — up from 37% in 2024, and over 40% of European SIM volumes are made using what the TCA reports as 'eco-friendly' raw materials.
The operator programmes are real too. Vodafone halved its SIM holders in 2020, cutting around 340 tonnes of plastic a year, then rolled recycled-plastic SIMs across 15 markets in 2021 — eliminating a further 320 tonnes of virgin plastic and an estimated 1,280 tonnes of CO₂e annually. Thales and Veolia make a card body from recycled polystyrene sourced mainly from old refrigerators, projected to avoid 5,000 tonnes of virgin plastic and 15,000 tonnes of CO₂. G+D offers card bodies in recycled ABS, with its half-size format cutting plastic use by 50%. IDEMIA credits half-size cards with an estimated 30% CO₂ reduction and recycled-PVC cards with up to 18% less each; its Airtel switch avoided over 165 tonnes of virgin plastic and 690 tonnes of CO₂e in one year.
All of that is genuinely good work. Yet the frankest line in any of these documents is G+D's own, on what happens to a card at end of life: it "may just be thrown away".
Why we still think the maths favours never printing the card
A recycled card is still a card: manufactured, packed, shipped, stocked, sold, popped out and discarded — with 59% of its emissions incurred in production alone, before it is even shipped. The comparison that matters is not virgin plastic versus recycled plastic; it is card versus no card. The least wasteful SIM carrier remains the one that is never printed.
The disposal end strengthens the point. The UN's Global E-waste Monitor 2024 counted a record 62 million tonnes of e-waste in 2022, up 82% on 2010, with only 22.3% documented as properly collected and recycled. Small, easily binned items — a category the WEEE Forum and UNITAR call invisible e-waste — add up to 9 billion kilograms a year, a sixth of the world total; discarded SIMs fit the pattern exactly. The market is heading this way regardless of us: the TCA estimates 605 million eSIM shipments in 2025, up 18%, while the traditional market slipped to 3.5 billion, and GSMA Intelligence forecasts 6.7 billion eSIM smartphone connections by 2030 — 76% of the total.
